BFS Large-Volume Infusion Line — Turnkey Case Study

An integrated blow-fill-seal (BFS) production line for 1 L infusion solutions, engineered for a dialysis solution manufacturer in Southeast Asia — from URS review to a complete turnkey proposal.

The Client

A dialysis solution manufacturer in Southeast Asia, supplying infusion and dialysis products to hospitals and medical institutions in its local market. The company planned a new large-volume parenteral (LVP) facility to produce 1 L infusion solutions, and approached AIPAK Engineering for a complete production line.

The Challenge — Engineering Review Before Design

A production line is only as good as the requirements and utilities behind it. Before proposing equipment, AIPAK Engineering's technical team carried out a detailed engineering review — and identified issues that could have compromised the project if left uncorrected.

URS alignment. On reviewing the client's first User Requirement Specification (URS), our team found several mismatched items. We raised these with the client, who revised the URS with their internal team. Over three revisions, we worked together to reach a URS that correctly reflected the intended production.

Water-system gap. While preparing the proposal against the finalized URS, our engineers identified a critical problem in the facility's water system: the purified-water treatment capacity could not meet production demand, and an internal purified-water storage tank was missing from the design. We raised this with the client and convened an online technical review — bringing in our engineering specialists and a national design institute. The client confirmed the gap was a design oversight on their side, and it was corrected before proceeding.

This stage is what separates an equipment supplier from an engineering partner. Catching a water-system capacity gap before the line is built saves the client from a costly problem during validation and production.

The Solution — An Integrated BFS Turnkey Line

Based on the finalized URS and the client's facility layout, AIPAK Engineering proposed a complete, in-line integrated production line:

Water System (front-end)

1. Water System (front-end)

Purified water and water-for-injection (WFI) systems, with the WFI system sized and matched to the BFS process.

Preparation-System-3

2. Preparation System

Solution preparation connected directly in-line to the BFS line, for a continuous process from formulation to filling.

BFS Machine (custom)

3. BFS Machine (custom)

A custom blow-fill-seal former/filler producing 2,000 bottles/hour at 1 L per bottle. Given the higher capacity and container size, we provided a custom mold and filling configuration and a professional-grade BFS forming/filling machine.

Cap-Welding

4. Cap Welding

A cap-welding machine matched to the BFS closure, added after filling per the client's requirement.

Sterilization

5. Sterilization

An autoclave system with track transport, configured for in-line production flow.

Visual-Inspection-5

6. Visual Inspection

Inspection of the LVP bottles for leaks and particles in the solution, with automatic rejection of defective units.

Leak-Detection-2

7. Leak Detection

Detection of micro-holes in the formed bottles to prevent later leakage, with rejection of non-conforming units.

Labeling-&-Packing

8. Labeling & Packing

Final labeling and cartoning to complete the line.

The Result

About two weeks after the proposal was delivered, the client confirmed it fully met their requirements and expressed interest in moving forward. The project is planned to begin after the client completes construction of their cleanroom facility. The entire proposal was tailored to the client's factory layout and the overall layout designed by their local technical team.
